Case Study: Sliding Barn Doors & Butcher Block
As the Wood Shop Manager at Rustica Hardware, I was tasked with addressing production inefficiencies and improving processes to meet growing demands. Once the shop was operating smoothly, I was given the opportunity to focus on creating sustainable solutions using off-cuts and waste materials from production. This initiative led to the design and creation of quality barn doors and high-end butcher block countertops, showcasing how sustainability and creativity can go hand in hand.
Revitalizing the Wood Shop
When I first stepped into the role of Wood Shop Manager, the department was struggling with growing timelines and operational challenges. By implementing new procedures, reorganizing workflows, and streamlining production methods, I successfully brought the shop back on track. This foundation allowed me to free lend focus, at the behest of the owner, toward innovative and eco-friendly product development.
Sustainable Barn Door Designs
Beyond my standard managerial duties, another key initiative was designing barn doors that utilized scrap wood and off-cuts, reducing material waste while offering unique, high-quality designs. A standout product was a door core adorned with randomized off-cuts in various stains, creating a faux-distressed wood aesthetic that resonated with customers seeking rustic charm. These designs not only repurposed otherwise discarded material,s but also brought a fresh and sustainable approach to Rustica Hardware’s door offerings.

High-End Butcher Block Countertops
In addition to doors, I designed and launched a series of butcher block countertops for their sister company CHOPBLOC, crafted entirely from off-cuts and waste wood. These countertops celebrated the natural beauty of salvaged wood while maintaining the quality and durability expected from CHOPBLOC products. With an array of styles and configurations, these sustainable countertops became a popular addition to the product line, blending functionality with eco-conscious design.
Innovation Through Sustainability
These projects highlighted my ability to blend creative problem-solving with sustainable practices. By finding new uses for waste materials, I helped Rustica Hardware expand its product offerings while reducing its environmental impact. Each product was a testament to the value of innovation, efficiency, and sustainability from concept to production.
These efforts supported Rustica Hardware’s mission to deliver high-quality products and reinforced the importance of sustainability in modern manufacturing.
